Gen 5 3.6R Cracked and Leaking Differential

Good afternoon fellow outback owners and enthusiasts,

This is my first forum post so if it is not in the right place please correct me.

I recently brought my 2016 3.6R outback, ~82,000 miles, in for what appeared to be an oil leak. After cleaning the oil from the engine bay and using fluorescent detection dye, the diagnosis was a cracked front differential (attached images). The mechanic said he had never seen this happen in this car, and I struggled to find anything similar online or in these forums. Any ideas on what may have caused a crack in this location? Other than the slight leak there has been no noticeable change in how the car handles. I’ve owned the car since 52,000miles, I drive primarily on the highway, very rarely on some dirt roads with no serious off-roading, and the car hasn’t been in any accidents. Regardless of the cause, it seems I am in need of expensive repair and at the very least a case replacement.

It looks like that sensor might have been over-torqued and that's what caused the crack? But is that the differential? Is it certain that it's cracked and it's not just weeping from the sensor and that it's clinging to a casting line or something?

The highlighted area appears to be a casting line NOT a crack in the casting.

Thank you @SilverOnyx and @seagrass for your quick responses, I appreciate the help and have enjoyed reading your technical advice on this forum over the years. Here are some updates.

Spoke to mechanic: The leaking fluid that I initially brought my car in for is indeed engine oil, possibly from the rear main seal. It seems they stopped investigating the source of this after discovering the supposed crack.

Asked the mechanic if he was positive it was a crack, and not just fluid coming from the sensor and accumulating along the casting line. Mechanic is positive the fluid is coming from along that line, that it is differential fluid, and that it is not weeping from the sensor. Shop also claims they did not remove or tighten the sensor. Looking through my service records I have also not had the sensor replaced in the time I have owned it.

This shop doesn’t handle differential repairs and recommended another shop. When I turned the car on, the check engine light, eyesight off, and vehicle dynamic control warning light all came on, none of which were on when I dropped off the car or had ever come on previously. Shop pulls the car back in runs the codes and resets them. Codes were Engine(P0171/P0174 for system to lean banks 1 and 2), Air conditioner (B14A1 sunload sensor circuit open or low) and Eyesight (B2806 ECM abnormal). Dashboard lights have not come back on upon restarting car. Unclear of what caused this, and shop says the only things they removed from the car were the plastic skid plates and engine cover.

Current status: Assuming there is actually a crack along the casting line, I am looking for a shop that will replace the differential and the rear main seal while they are at it. Thank you for any additional advice.

@SilverOnyx Thank you! I am in the Tucson area. I have it scheduled for a second opinion as I too am skeptical. It might be a bit, but I will update this thread as I find out more.

Another possibility and thought to add:

The TR690 with the 3.6 has a known issue of the differential seal not holding.

Is it a very active leak? Mine was covered under the extended 100k mile warranty.

I think @Brucey might be thinking of the pump gasket leaking CVT fluid - this has been fairly common on the 3.6R's TR690. As mentioned, if you're under 100k miles, it's a free repair. I had mine resealed and I know for sure it can in fact look a lot like a rear main seal leak (because that's what my indie shop said when they saw it). We also have a member who's a dealer tech who's said the same thing.

AFAIK, differential leaks are not very common on Gen 5s, but should be very easy to diagnose. Gear oil has a very distinctive (and strong) smell - you shouldn't need UV dye to tell if the front diff is leaking. It's also very easy to confuse the fill ports of the CVT and front diff so maybe they put the dye in the CVT. Either way, that's not likely a shop I would continue to use.

There appears to be a fairly active leak of engine oil, but not differential or CVT fluid as far as I can tell (that being said, I am not as familiar with the look/feel/smell of CVT fluid). Differential fluid levels were fine at the most recent oil change. I will have the new shop take a look at the pump gasket as well.

Although I am under 100k miles, I am unfortunately about 5 months passed the 7 years from original date of sale for previous owner, so looks like I just missed the extended warranty period. Bummer

The warranty extension for your CVT is 10 years or 100k miles, so you're still covered. The CVTF leak is not the easiest thing to diagnose since the gasket is on top of the transmission (they have to drop the whole unit to reseal). From what I've read, the 3.6 does have a tendency to develop oil leaks/weeps at higher mileages, some of which are somewhat involved to repair so folks just tolerate it. But, FYI, a common one is the oil cooler gasket and that's easy to DIY. Mine started weeping around 7 years of age (120k miles):
